The rules of Core Insert Molding follow the same principles as standard injection molding. Maintain proper draft angles, ensure consistent wall thicknesses, eliminate undercuts, and avoid unnecessary part features and superfine surface finishes whenever possible.
However, the core insert presents several additional considerations. Since all core inserts are hand-loaded, operators must reach into the warm mold while wearing gloves. Core inserts smaller than 0.125 inches across can be problematic, as can those too large to fit comfortably in one hand. The core insert location should not be too deep inside the mold—a 2:1 hand clearance-to-insert depth ratio is recommended.
Part orientation may need adjustment to accommodate core insert placement and retention. Since mold halves slide together horizontally, core inserts that fall out during closure can damage the mold. Core inserts should maintain consistent size with a tolerance of ±0.002 inches (0.05mm) on locating surfaces to prevent flashing.
Knit lines may form when molten plastic flows around an object and rejoins on the far side, which is possible when inserts are present. While typically cosmetic, these lines can lead to crack formation. Glass-filled materials help alleviate this issue, as do slightly thicker walls or ribs around the insert area to support the insert and prevent movement.
